How to Select Aluminum from Service Conditions to Grade

Define strength, forming, corrosion, welding, CNC and finish needs before comparing 6061, 7075 and other common grades.

Start with Service Conditions, Not a Grade Name

Aluminum selection should not begin by looking for a universally best grade. First define what the part must do, because the same grade can lead to different decisions under different loads, environments, structures and manufacturing routes.

Procurement and engineering teams can first turn the following conditions into a boundary checklist, then review material supply and machining together.

  • Whether the part carries load and whether balanced performance or higher strength matters more.
  • Whether plate or sheet must be bent, stamped or otherwise formed.
  • Whether the environment is wet, corrosive or weather-exposed.
  • Whether welding is required and what the welded structure must still achieve.
  • Whether the part needs turning, milling, drilling, tapping or other CNC work.
  • Whether appearance, anodizing or another finish is critical.
  • Whether application, quantity, cost and delivery allow a more specialized material route.

How to Think About 6061 and 7075

6061 is often a practical starting point for general mechanical structures and machined parts because it balances strength, machining, forming and finishing. Equipment structures, connectors, fixture components and general precision parts can first be checked against actual load, dimensions and finish requirements.

When strength, hardness direction or load carrying becomes more important, 7075 may enter the shortlist. Higher strength does not make it suitable for every project; corrosion, welding, finishing, structural design, temper, machining route and cost still need review.

If a drawing lists only 6061 or 7075 without load, temper, tolerance and finish requirements, the grade name alone is not enough for technical confirmation.

What 5052, 5083 and 6063 Are Usually Asked to Solve

5052 and 5083 more often enter the discussion through sheet forming and corrosion needs. For bending, sheet-metal enclosures, containers or corrosion-resistant structures, first review forming, welding, environment and final surface condition.

6063 is commonly associated with industrial extrusion, appearance structures, lightweight frames and finishing. Selection should begin with section, wall, length, joining and downstream hole or end machining, not only the grade.

These are initial screening directions only. 5052, 5083 and 6063 are not simple substitutes; final selection returns to material form, drawing and service conditions.

Keep 2A12, 2017 and 7050 in Their Proper Context

They may be candidates for medium-to-higher-strength structures and precision machining, but this page does not turn them into a parameter handbook. Customer standards, temper, drawings, service conditions and acceptance requirements must be confirmed for each project.

Build an Initial Shortlist by Application

  • General mechanical structures: start with load, joining, machining and finish; 6061 may be an initial candidate.
  • CNC precision parts: confirm strength, blank form, dimensions, tolerance, distortion risk and finishing together.
  • Fixtures and jigs: consider stiffness, weight, dimensional stability, repeated-use environment and maintenance cost.
  • Equipment structures: review load path, joining and plate or extrusion form in one plan.
  • Formed sheet: prioritize bending, stamping, welding, corrosion and appearance requirements.
  • Corrosion-exposed structures: define media, environment, surface protection and maintenance.
  • Industrial extrusion: let section, wall, length, joining and downstream machining drive selection.

Bring the Shortlist Back to the Drawing

A selection guide can narrow the options but cannot replace project confirmation. Final material must follow the drawing, load, service conditions, standard, temper, finish and agreed technical requirements.
